Just thought of something. The next sections of the body will include the beginning of the jet air intakes. I'm going to have to determine how to divide that up to produce that shape. Read shaggy's idea of vertical layers on another thread. That may work here as well.

How about using thinner foam, such as quarter inch, to step it up in layers. Then filling in the contours with Bondo or some other filler, etc. I've seen this method used by an artist friend of mine who does not have a 4 or 5 axis milling machine. vertigo

Not much to see here, I just wanted to show you I was back and back to work. This is the inside section of the driver's side cockpit, just behind the wind screen. i will post more when I get this section done.

Here's a screen shot of the area I'm working on now:
The trick is trying to get the jet air intakes to look right. The CNC Router is not really 3d, they call it 2.5D. It can only do what it can see from the top. So, the CAM software creates a toolpath with that in mind. I get a very nice model from the top but once it cuts under the machine just treats that as a flat surface. So far that has been a good thing as it makes the material underneath nice and solid for laying on fiberglass. (You can see this effect on the front wheel flairs in my previous posts.)
To try to get this rounded top and bottom I have sliced the model in half and will mill the top from the top as usual but will mil the bottom upside down. Will be interesting to see how it works. Doubt I will be able to get any of the interior detail of the tube. Will have to add that later.
I did try cutting the model vertically but, while that gives full detail all the way around and even inside, it produces very thin walls that will not hold the weight of fiberglass.

Just got back from a week in Des Moines and Milwaukee but hope to have some good progress to post by next weekend.

Ran into a small hiccup. I am re-doing two sections because I think they can come out better if I split them a different way. May be just a little longer for an update with pictures.

Alright, the cabin section is milled now. Here is the car with the sections loosely placed together. When it's time to finish it, all the sections will be sanded and fit exactly and fastened solidly.
The outside is what's important for producing the body shell, so to get the nice rounded underside on the jet intakes the inside of the jet air intakes were not hollowed out. That's also why you see the extra triangle material on the intakes. I could carve it off, but it has no effect on the fiber glassing stage.
Here's the bottom of one of the intakes if you can see what's happening there:
Just have the rear section of the body left to do. There is certainly more detail in this than I was able to do with the wooden mockup and I would think this would be very difficult to produce in metal as well.
