Hey guys! I'm new so be gentle :-)
For the past 9 years I've helped with a local family-run haunted house, and each year it has gotten bigger and bigger both project and visitor wise. My biggest 2 projects so far were a life-sized Star Trek shuttlecraft in 2009 and a 22-foot tall Optimus Prime in 2010. The shuttle brought over 2,800 trick-or-treaters and Prime over 2,200 along with over 350 pounds of canned food to give local shelters. Both Prime and the shuttle were made of R-Tech foam and Gorilla Tape.
So this brings me to Halloween 2011. I am determined to build a non-driving Keaton Batmobile body, probably starting from more R-Tech foam sheets and Gorilla Tape. My questions are, since I'm new to building a car body from scratch are:
1. What surfaces can fiberglass be applied to? Any kind of foam or does it need come kind of special coating?
2. Are there "thicker" and "thinner" types of fiberglass?
3. If I do finish the body, how would it be attached to a metal frame if I get that far?
4. What is the actual length of the 89/92 car? I get conflicting results from searches.
5. If I don't use R-Tech foam sheets, what is the next best foam to sculpt from?

Ah yes, the foam Batmobile made from the large-scale laser cutter. I do appreciate the photo of the frame as I haven't seen that before, but I don't think I can use much of his car for my project?

Brad your video's are super cool . when I carve anything out of foam either floral foam or can or white or pink sheet foam I put kills primer over it and that allows me to make a buck with the foam or build on the foam with glass and bondo with no reaction from the foam either melting or warping.

Thanks for the ideas! That is what I was hoping for...for people to post photos to get me thinking. I believe I have decided overnight, that I will be using the expanding polyurethane foam. I think I can just build a wood rectangle and build the car body off of that. It will make for thicker body/fender parts and cost less than the sheets. Suggestions? I think 3 pound foam will be best.

You could check out Tim's go cart build he had some great ideas on shaping the car build using thin sheets of foam.
I just thought the stringer approach would serve you well,because you could use the body later to make A real car for yourself and not be loosing money throwing it away after Halloween but having one to drive all year.
Like you have done with the ecto.

UPDATE:
A 1979 Chevy Nova has just been donated for me to use as a base car! Construction plans will go forward using the expanding polyurethane foam!
