Slicing is pretty simple, I just make sure it fits on the table. Then I make the slices 2" thick to match the thickness of the foam. And, I try to slice it in a direction that the software will be able to see it without overhangs.

looking awesome as usual sly! Man I wish you were scaled down more for my size build so I could buy one of your molds when this is done! Betting you'll be close to ready on the outside by the time my chassis on the inside is ready for a body.

My goal is to have the skin ready by June and attached to the chassis by spring of 2020. We'll see.

I'm happy to assist any way I can with my brainial cavity to make that happen... Hopefully my chassis build will coincide with yours to share all my trials along the way.

Update:

I have finished milling the passenger side front body box. As with the other side, this is still very rough and will require a lot of finish work before it is ready to be turned into a mold.

Here it is in an approximate location on the body:

I am working on the steering wheel and should have something on that to show you soon.

I have also started work on the rear boxes. I have them sliced and G-Code produced for half of one of them. This is going to take some time as there are 54 slices to mill per box!

hey sly,
Outstanding work, as usual.

I remember you saying you were thinking about adding a fourth axis and also that you were considering using you CNC table to engrave the bottom plate on your steering wheel.

What is the resolution/accuracy of your table?

resolution is determined by the software and can be set for whatever you want. However, tool size is going to be the major factor there. Accuracy is another thing. This is a DIY wood and gas pipe machine so accuracy in small scale is going to be a factor. Doesn't hurt to try, right?

Here is a CNC test to measure accuracy and repeatability of factory / homemade
new and used CNC machines.

CNC Accuracy
How to run a CNC through its paces to check on the accuracy and repeatability of its cuts and controls.

Test with calipers:
1. Cut a 6" circle, measure the radius in each orientation (x and y).

2. Cut a 6" square - inspect 'sharpness' of corners. measure diagonals and lengths.

4. Cut some 6" Diamonds and diagonals. Doing a diamond is a good idea as it checks for any issues with axis "deviations". Sometimes called an axis harmonics test.

3. Set up a dial indicator such that the axis can be jogged back and forth 1/2" about start position to look for slop/backlash.

Be mindful of the difference between accuracy and repeatability. They are very different things. Six inch squares are really good since you can use a standard digital caliper to measure.
The back to back rectangles is a great test. The larger the rectangle the more easily it is to determine if there is not an exact match.

Just a quick teaser shot of the driver's side rear box under construction. This is the bottom half just assembled but anomalies not yet removed. Top half is now being milled.

Very nice work. Hope to see your completed foam work up very soon.

By the way what do you think contributes to your anomalies?
